You have a G reg disco, on all the early discos the output gear was a very weak point, it has no oil feed and all the splines wear out. hence you can buy aftermarket cross drilled ones to alleviate the prob, it was cured later but an awful lot of early discos clunked a fair bit and eventually lost drive when the splines failed.

lucky or a careful; driver to get over 150k on an early disco box, bought two discos over the years very cheap cos of this problem. remove the rear 6? bolted cover plate and check the condition..

Sorry should have added..transfer box is pretty bullet proof, its the output that drives into the transfer that is the achilles heel.

O ok, well its on 179k at the moment, and I have hammered it ever since i got hold of it about 8 months ago, if i take that cover plate off, what am i looking for??

iv never seen it while on the car, but if you can look in side you should see the end of a splied shaft in the center the input gear. the teath are suposed to be square on both the inner shaft and the center of the gear, but if they are worn the take up in that is your problem.
mine did the same the teath were so worn they were sharp on both the input shaft and the gear.  good luck i hope this isnt your problem as the fix is not cheep

just thought i would jump on the end of this post as i have a similar problem :evil: .

from reading bits and pieces i have an idea of what the cause could be, but could somebody give me an idea of how to check the various components???

front/rear diffs, props, etc etc.
