some good ideas there chaps, might go down the ply wood path,
rubber paint? whats the brand name for this, whats it used for(apart from roof racks)

whats the best thickness, needs to be strong enough to stand on(i am 11 stone) but not to thick that its dead heavy .

whats the stuff that SD used?

whats the difference between ply and marine ply?

sorry for all the Qs but i want to get it right and to look good.
cheers

mmgemini:
Marine ply is supposed to be waterproof.

My roof rack is covered with 6mm exterior ply. As far as I'm concerned the ply shouldn't need be heay as it's only covering up the space between the bars. Varnished at least three times. Not that you'd think so now

I did read that wood was the best as it reduces the fretting between the  base and the carried goods.
On the other hand it was fitted in 2004 and has done two trips to southern Africa.
Oh yes it's held in place by cable ties.

DarrenG:
My G4 Disco has the same boarding and it appears to be a specially coated/faced marine ply.
