ok i've just built myself a '65 109 and fitted a 200tdi whilst i was at it, a nine month full strip and build
slight engine mods of a 300tdi turbo with straight through exhaust and TD5 intercooler, turbo to clear chassis rails and intercooler because it's the nicest fit of all, straight through exhaust because i built it myself out of scrap and like the sound
it's only been on the road for about 8-10 weeks and is performing brilliantly, economical, loads of power and a pleasure to drive, it's even comfortable after my old 88" bitsa
now the snag is it seems to have developed a rattle (yes, i know 200tdi's rattle) that only appears once the revs have climbed (it can be heard in all gears) to motorway speeds, 55-60mph or higher (3.54 diffs so the engine isn't screaming), drop below 50 and it goes away
anyone have any suggestions as to the cause ??

could it be the vibration of the engine ratling something neerby??
I had a bit of a ratle on my 200tdi... it turned out that the crank bolt had worked loose and the pully was loose but still had drive becase of the woodruf key
i have also had a ratly thrust bearing that was later fixed by replacing a new clutch kit.
so you have fited a 300tdi turbo to a 200tdi ?? any pictures ?

i've hunted all round the engine bay looking for loose bits or anything that's likely to rattle but can't find anything, it sounds like a loose rocker but i've checked and gapped those correctly plus the noise is only there at higher revs :shocked: so it has me totally confused
anyway here's a picture of my 300 turbo on the 200 engine (TD5 intercooler also used)

Try sticking some 2 stroke oil in the fuel tank. That will stop the pump clattering. 100ml per tank full is a good guide line.
