Is it possible to remove the aircon belt idler pulley from the 300tdi timing case front cover without removing the cover?

Yes...
Just three bolts if memory serves me correctly. (Could be 2)

that's the aircon tensioner pully

There's another? ours doesn't have airconn so I'd have to look at another, but I'd guess it's a bearing jammed onto a spigot. Bearing puller and a bit of heat or cold perhaps.

In that image the idler pulley is the one below the tensioner, in direct line and in the 6 o'clock position of the compressor pulley. It's just a threaded hole on non aircon 300tdi models.

yes this can be removed there is a dust cover on the front of the pully use a sharpend screwdriver or the likes to tap under the cover working your way round it then pull off with some pliers i cant remember the nut size under it though .i take my cover of a few times a year to white grease the bearings . then if you havent mullard the cap to much just tap it back on working your way round it.

excellent cheers! I have been doing other projects but this still needs doing as I want that idler off the disco and into the defender for the onboard air project.
