And going on a local specalist he has tried to intercool two TD's now and they have both cracked the pistons soon after.

They crack pistons as standard!!!  And unless the specialist fitted the intercoolers to two brand new td's with a exact known history,  then its far from a scientific test.

In theory, if you fit an intercooler, but do not modifiy the fueling or boost then the engine should see less stress than in standard form - well that is the theory.

I get what you're saying but I'd have thought fitting an intercooler (where htere wasn't one) wouold increase thermal shock within the combustion chamber.

it actually reduces the thermal loadings due to making a more complete combustion due to thte air being at a more efficient temp
